Brake Pad Thickness Measurement
Brake system work. A mistake here can cause loss of stopping power. Bed in new pads, torque to spec, and test at low speed before driving.
Why it matters
The E46's brake pads are the single consumable component between your kinetic energy and a controlled stop. As friction material wears below 3mm, thermal capacity drops sharply — the thin pad can no longer absorb repeated braking heat, leading to brake fade, rotor scoring, and in severe cases, calliper piston over-extension. On the E46 specifically, the front pads carry roughly 70% of braking load and wear significantly faster than the rears. A pad that reaches metal-on-metal contact will score a new rotor in less than 200 km of normal driving, turning a €60 pad replacement into a €300+ rotor-and-pad job. This inspection costs nothing and takes 25 minutes.
If you delay
- Green — 0 to 5,000 km past service interval
Pads are between 3mm and 2mm. Braking performance is normal. No hardware damage. This is the ideal window to plan and execute replacement without urgency.
- Amber — 5,000 to 15,000 km past service interval
Pads approach or reach the 2mm wear limit. Braking distances begin to increase under repeated hard stops. Risk of brake fade on mountain descents or motorway emergency stops. Rotor surface may show early scoring grooves.
- Red — 15,000 to 30,000 km past service interval
Metal backing plate contacts rotor. Loud metallic grinding under braking. Rotors are being actively destroyed — scoring depth increases with every kilometre. Calliper pistons may over-extend. Repair cost escalates from ~€60 pads-only to €250–400 for pads plus rotors plus possible calliper service.
- Black — 30,000 km+ past service interval
Rotor worn through to minimum thickness or beyond. Risk of rotor cracking under thermal stress. Calliper piston may have canted or seized due to over-extension. Brake hose may be stressed. Total brake corner rebuild required. Braking is unsafe and vehicle should not be driven.
What you'll encounter
- On most E46s over 80,000 km, the calliper inspection window (the slot or opening in the calliper body through which you can see the pad) will be partially obscured by a ridge of road dirt, salt residue, and brake dust. You will need the inspection light and mirror to get a usable view. Do not estimate — what looks like 4mm through a dirty window is often 2mm when measured with a calliper.
- The inner and outer pads will almost certainly show different wear levels. This surprises most first-timers who expect them to be the same. The inner pad (piston side) is nearly always thinner. Record both measurements separately — the thinner one governs your decision.
- On wheels-on inspection, the viewing angle through the calliper window is awkward and the brake dust coating on the pad surface can make the friction material look thicker than it is. The dust is dark grey-black, the same colour as the backing plate — a first-timer can mistake the edge of the backing plate for the pad surface and report a pad thickness 2–3mm higher than reality. Always confirm with a direct calliper measurement when in doubt.
- E46 callipers that have not been serviced since new will often have slide pins that are stiff or fully seized. You will discover this not during measurement but when you notice that the calliper bracket is visibly tilted, or that one side of the rotor has deep scoring while the other is smooth — a classic seized-pin signature. Do not ignore this finding; flag it for immediate calliper service.
- If the car has been sitting in damp conditions (common in NL winters), the rotor surface will have a thin orange surface rust layer. This is normal and burns off in the first few brake applications. Do not confuse surface rust with deep pitting or scoring. Run your fingernail across the rotor face — surface rust feels smooth, scoring feels like grooves you can catch your nail in.
Known engine weaknesses
- E46 front brake pads (all engines) wear asymmetrically — the inner pad consistently wears 20–30% faster than the outer pad because the single-piston sliding calliper applies initial pressure from the piston side only. A first-timer measuring only the outer pad will systematically underestimate wear and miss the service point.
- E46 calliper slide pins (both front and rear) are prone to corrosion-induced seizure in Northern European climates including the Netherlands and northern Germany. A seized slide pin causes the outer pad to carry the full braking load, producing severely uneven wear — sometimes outer pad at 6mm while inner is at 1mm. This is invisible without removing the wheel and measuring both pads individually.
- E46 316i and 318i models use smaller front brake discs (280mm) than the 320i and above (300mm+), meaning the pad contact area is smaller and wear rates are slightly higher per braking event at equivalent vehicle weight. Do not assume wear intervals from a friend's 325i apply to your 318i.
- The E46 M3 uses a completely different front calliper (four-piston fixed Brembo) with two pad positions per corner. Both pad positions must be measured independently — the lower pad position wears faster due to heat accumulation at the bottom of the rotor.
Parts verification
This is a measurement/inspection procedure — no replacement parts are required to complete it. However, if your measurements reveal pads at or below 3mm and you have pre-ordered replacement pads, verify the following before beginning any pad replacement work: (1) Confirm the part box lists your exact model variant (e.g. E46 320i, not E46 316i — front pad dimensions differ). (2) Remove the new pad from the box and hold it next to the old pad (once removed) — the backing plate shape, slot positions, and chamfer angles must match. A common mis-order on the E46 is confusing front pads for rear pads — front pads are significantly larger. (3) Check that the friction material thickness on the new pad matches typical new-pad spec (approximately 11–12mm of friction material on E46 front pads). If your 'new' pads measure only 8–9mm, you may have received a low-quality or already-used part. (4) For E46 M3: verify you have received four pads per axle (two per calliper), not two — the four-piston Brembo calliper requires a full set of four per side.

The friction material is the dark grey/brown textured layer; the backing plate is shiny steel.

- Front brake pad set (E46 320i/323i/325i/328i/330i)
- OEM / BMW Genuine — Highest confidence in wear rate and rotor compatibility. Sourced from BMW dealer or TRW/Textar (BMW's primary pad suppliers). Expect €60–90 for a front axle set in NL/DE market.
- OEM-Equivalent (Textar, Pagid, Ate) — These are the actual manufacturers behind BMW Genuine pads. Identical compound in many cases, available through Autodoc, Europarts, or local factors. €30–60 for a front axle set. Recommended first choice for DIY.
- Budget / Unknown brand — Avoid. Inconsistent friction coefficient, poor heat tolerance, and faster rotor wear. Price saving of €10–15 is not worth the rotor damage risk.
- Front brake pad set (E46 316i/318i — smaller 280mm disc variant)
- OEM-Equivalent (Textar, Pagid, Ate) — Same sourcing advice as above. Confirm 316i/318i application at point of order — these pads are physically smaller than 320i+ variants and are not interchangeable.
- BMW Genuine — Available via dealer parts counter. Specify engine code (M43/N42/N46) and production date to avoid incorrect fitment.
- Rear brake pad set (E46, all non-M3 variants)
- OEM-Equivalent (Textar, Pagid) — Rear pads typically last 1.5–2× longer than fronts on the E46 due to the front-biased braking distribution. If fronts need replacement, inspect rears but do not automatically replace them.
- BMW Genuine — Specify rear axle application — do not confuse with front pads.
Procedure
- Park the vehicle on a flat, level surface. Apply the handbrake firmly. If the engine has been recently running, allow the brake system to cool for at least 20 minutes before touching any brake components.WhyBrake components — pads, rotors, and callipers — reach temperatures of 200–400°C during normal driving. - Put on your nitrile gloves and safety glasses before touching anything near the brake assembly.WhyBrake dust on the E46 (and most pre-2010 vehicles) may contain residual asbestos fibres from previous pad generations, as well as copper, lead, and other heavy metal compounds from modern friction materials. Skin contact and inhalation risk are both real. The gloves also keep calliper grease and brake fluid off your skin — both are irritants.Stop ifDo not use compressed air to blow brake dust — this aerosolises it. If cleaning is needed before measurement, use a damp cloth or dedicated brake cleaner spray applied to a cloth, not blown.
- Zero your digital calliper by fully closing the jaws and pressing the zero/on button. If using a Vernier calliper, confirm the 0 lines on both scales are perfectly aligned with jaws closed.WhyA calliper with a residual offset of even 0.3mm will give you a reading that crosses the 3mm service threshold incorrectly, potentially leading you to delay a replacement that is actually due, or replace pads that are still serviceable.
