E46 Body Work Complete Documentation Template
Why it matters
The E46 is now 20–28 years old. Its steel body was well-engineered but is acutely vulnerable to corrosion in specific, predictable locations — particularly the rear subframe mounting points, trailing arm pockets, sill sections, and boot floor. Water ingress through failed door seals, sunroof drains, and cabin microfilter housings causes hidden electrical damage and floorpan rot that only reveals itself when it is already expensive. Documenting body condition creates a baseline: future inspections can compare against it, deferred items don't get forgotten, and when you sell, a complete body history adds real monetary value. Without documentation, small problems compound invisibly into structural failures.
If you delay
- Green — 0 to 6 months after first signs
Minor surface corrosion or a damp boot carpet. Fully reversible. Treating a rust bubble at this stage costs €20–50 in materials and an afternoon. Water ingress sealed at this point causes no lasting harm.
- Amber — 6 to 18 months of neglect
Rust penetrates through the panel. Sill sections begin to bubble and separate. Rear trailing arm pockets accumulate standing water, beginning internal corrosion of the subframe mounting sleeves. Repair now requires professional bodywork: €300–800 per panel.
- Red — 18 months to 3 years of neglect
Structural corrosion in the rear subframe area — a known E46 failure mode. The subframe can pull out of the body under hard braking. This is an MoT/TÜV/APK failure and a genuine safety risk. Repair requires specialist welding, subframe re-inforcement plates (a well-known community retrofit), and re-undersealing. Total cost: €1,500–4,000.
- Black — 3+ years of unaddressed structural corrosion
The vehicle becomes unroadworthy and potentially unrepairable economically. Rear subframe separation is a catastrophic handling failure at speed. Water-damaged electrical looms behind the dashboard and under rear seats require full replacement. At this stage, the car's value is scrap or parts only.
What you'll encounter
- When you pull back the boot carpet for the first time on an E46 with unknown history, expect to find standing water in the spare wheel well in 40–60% of cases in NL/DE climates. It will often be hidden under the spare tyre and smell of mildew. The spare tyre itself will be rusted into its well. This is not a crisis — it is exactly why you are doing this inspection — but budget time to dry, treat, and document it.
- The drain holes in the E46 sill sections (small oval apertures on the underside of each sill, visible from under the car) will almost universally be blocked with compacted mud and underseal overspray on any car over 15 years old. When you clear them, expect a plug of dark mud and debris to fall out. If water pours out after the mud, the sill has been holding standing water — probe the inner sill immediately.
- The most common mistake on this documentation task is recording only what is visibly wrong and skipping areas that look fine. On the E46, the most dangerous corrosion — rear subframe mounts, inner sill faces — is hidden behind trim, carpets, and underseal. A documentation record that only covers what's visible on the surface is dangerously incomplete. You must physically access and inspect each of the known weak points, not just walk around the car.
- On E46 saloons and coupes built before 2001, the underseal factory-applied to the rear wheel arches and subframe area was thinner than on post-facelift cars. On these early cars, surface corrosion under the underseal layer is almost universal. You will find that the underseal 'bubbles' or sounds hollow when tapped — this indicates rust forming beneath it. Document every bubble location with a photo and measurement.
- The rear tail-light cluster foam gaskets (saloon and touring) will be compressed flat, brittle, and often partially disintegrated on any E46 over 12 years old. When you remove the tail-light clusters to inspect the boot aperture seal (a recommended step in this process), the old gasket material will crumble and fall apart. Have replacement gaskets on hand (or use self-adhesive foam strip as an interim measure) before you start, because you cannot refit the lights without some form of seal.
Known engine weaknesses
- E46 rear subframe mounting point corrosion: The four subframe mount locations in the boot floor are the single most serious structural weakness on every E46 body variant. The steel sleeves that the subframe bolts thread into are enclosed in a pocket that traps road water and salt. When these rust through, the subframe tears out of the floor under braking load — a catastrophic failure. Every E46 body inspection MUST include a torch and mirror check of these four points from inside the boot and from underneath.
- E46 rear trailing arm / swing arm pocket corrosion: The pressed-steel pockets that house the rear trailing arm bushes collect mud and moisture and corrode from inside outward. By 150,000 km in northern European climates (NL, DE, BE), perforation is common. This is a TÜV/APK structural failure point and requires professional repair if through-corroded.
- E46 sill (Schweller) section rot: The outer and inner sill panels are a double-skin construction. Water enters through failed A-pillar and B-pillar lower seals and through blocked sill drain holes, corroding the inner face invisibly. The outer sill can look perfect while the inner structure is perforated. Probe with a blunt instrument — soft spots indicate internal rot.
- E46 boot/trunk water ingress via tail-light gaskets: The E46 saloon and touring tail-light clusters are sealed with foam gaskets that harden and shrink with age. When they fail, rainwater enters the boot, soaks the spare wheel well, and attacks the boot floor from inside. The boot floor is directly above the rear subframe mounts, making this water ingress pathway directly connected to the most serious structural failure mode on the car.
- E46 cabin water ingress via microfilter housing and sunroof drains: The cabin microfilter (pollen filter) housing lid seal fails on high-mileage E46s, allowing water to pour directly onto the ECU and fuse box under the bonnet and into the footwell via the bulkhead. Sunroof drain tubes (front and rear) crack and disconnect, flooding A-pillar cavities and rear C-pillar trim. Wet carpets that smell musty are the first sign.
Parts verification
This is a documentation and inspection task, not a parts replacement task. However, if your pre-inspection assessment has identified known consumables to replace during this session (tail-light gaskets, door seals, sunroof drain tubing, or underseal aerosol for small treated areas), verify them as follows before starting: TAIL-LIGHT GASKETS: Compare the new gasket profile against the channel on the body aperture — it should seat flush with no gaps at corners. Saloon and Touring gaskets are different; do not interchange. The Touring (Kombi) rear quarter light also has a separate gasket. DOOR SEALS: Lay the new seal alongside the old one before removing the old one. Match the cross-sectional profile (the E46 uses a bulb-type seal). If the profile is different, it will not compress correctly and will either fail to seal or prevent the door closing properly. UNDERSEAL / CAVITY WAX AEROSOLS: Check that the aerosol nozzle system is compatible with the application point. Cavity wax for sills requires a long flexible probe nozzle — a standard aerosol cap will not reach into the sill cavity. COMMON MIS-ORDERING ERROR: E46 touring and saloon tail-light gaskets are frequently confused. Confirm the body style before ordering. Also note that E46 M3 rear bumper lower trim and sill extensions differ from standard cars — do not cross-order panel clips between M3 and non-M3 variants.

Parts required
- Rear tail-light cluster foam gasket set (saloon or touring, as applicable)
- OEM equivalent — Aftermarket foam gaskets from reputable suppliers (Febi, URO Parts) are fully adequate for this application. BMW dealer gaskets are often not stocked separately and must be bought as part of a tail-light assembly — not necessary.
- Self-adhesive closed-cell foam strip (interim door/boot seal repair)
- Hardware store — Closed-cell foam strip, 10–12mm width, 5mm thickness. Used as a temporary repair for compressed door seals pending full seal replacement. Available at any Gamma, Hornbach, or Bauhaus (NL/DE).
- Cavity wax aerosol with flexible probe tube
- Professional grade — Dinitrol 3125 or Bilt Hamber Dynax UB are the benchmark products in the NL/DE market. Both penetrate existing surface rust and leave a self-healing waxy film. Do not use general WD-40 as a cavity wax — it evaporates and leaves no lasting protection.
- Underseal aerosol (for small treated areas)
- Professional grade — Hammerite Underbody Seal or equivalent bitumen-rubber aerosol. For patching treated areas after rust conversion. Not a structural repair — only appropriate for surface rust that has been fully converted and is not through-corroded.
- Rust converter (for surface rust found during inspection)
- OEM equivalent — Jenolite or Fertan are the most widely available in NL/DE. Apply to bare metal only after wire-brushing loose scale. Converts iron oxide to iron phosphate — a stable surface that can be primed over.
- BIMMERFIX service record printout or digital logbook
- Digital preferred — A digital record with photo attachments is more durable and transferable than paper. BIMMERFIX's logbook function timestamps entries automatically. If using paper, laminate or file in a waterproof sleeve in the glovebox.
Procedure
- Park the vehicle on a level, well-lit surface — ideally a driveway or garage with overhead light. Gather all tools listed above before approaching the car.
