Radiator Drain Plug Replacement & Seal
Why it matters
The radiator drain plug is the lowest-pressure sealing point in the cooling circuit, but a weeping plug has real consequences. Coolant loss — even slow drip-by-drip — reduces the system's ability to regulate engine temperature. On the E46, any coolant loss compounds the already-stressed plastic cooling components (expansion tank, thermostat housing, water pump impeller) and accelerates electrolytic corrosion inside the radiator. A failed plug seal that is left long enough will result in the plug backing out partially or the surrounding plastic boss cracking, neither of which can be repaired in situ. A €5 sealing washer replaced on time prevents a cascade of cooling system failures that collectively cost €500–1,500 on the E46.

- Green — 0 to 5,000 km after first weep is noticed
Coolant loss is minimal (drops per week). No engine temperature impact yet. Risk is cosmetic and preventive — the correct time to act is here, cost is under €10 in parts.
- Amber — 5,000 to 15,000 km of ignored seepage
Coolant level drops measurably between top-ups. The plastic boss around the plug threads begins surface crazing from repeated thermal cycling against a slightly loose seal. Risk of the plug vibrating looser increases. Coolant chemistry degrades faster as air enters the system.
- Red — 15,000 to 30,000 km of ongoing leak
Visible coolant puddle under parked car. Engine may show temperature fluctuation at idle. The aluminium core of the radiator begins electrolytic pitting from degraded coolant. Plastic boss cracking is now likely, requiring full radiator replacement (€180–€350 parts alone).
- Black — beyond 30,000 km or sudden plug blowout
Catastrophic coolant loss. Engine overheating within minutes of driving. E46 cylinder head gaskets are vulnerable above 105°C sustained — a single overheat event can warp the head on N46/M43 engines. Repair cost escalates from €5 to €1,500–€3,000 if head damage occurs.
What you'll encounter
- The drain plug will almost certainly be seized with a combination of dried coolant mineral deposits and corrosion between the rubber/copper washer and the plastic seating face. It will not simply unscrew — expect to need steady, controlled force. The most common first-timer mistake here is applying sudden rotational force, which cracks the radiator boss. Use slow, deliberate counter-clockwise pressure.
- When you remove the old sealing washer, you will often find it has deformed, hardened, or flattened into the seating face and partially bonded to it. Do not scrape it off with a metal tool. Use a wooden or plastic implement. Any gouge in the plastic seating face will cause a leak even with a new washer.
- The drain plug access position is very tight on most E46 variants — it sits at the bottom-left corner of the radiator (driver's side on LHD cars), close to the lower radiator hose and the front subframe crossmember. You will need to work by feel as much as by sight. A flexible inspection mirror and a torch will save you 20 minutes of frustration.
- The coolant that drains out will be under no pressure (engine must be cold) but it will flow faster than expected once the plug is removed — have your drain pan positioned before you break the seal, not after. On a full system, expect approximately 1.5–2 litres to drain from the plug alone before flow slows to a trickle.
- After many years, the plug head may be rounded from previous attempts with an ill-fitting tool. Check the drive type before starting — E46 drain plugs are typically a flathead slot or a small hex/Allen fitting. Using the wrong tool and rounding the head further is the second-most common mistake on this job.
Known engine weaknesses
- E46 plastic radiator end-tanks: The lower tank where the drain plug sits is injection-moulded polyamide. After 12–15 years of heat cycling, it becomes brittle and micro-cracked. The drain plug boss (the raised threaded section) is particularly vulnerable — even hand-tight overtorque can split it. This is not a theoretical risk; it is one of the most common E46 DIY mistakes reported in NL/DE forums.
- E46 cooling system plastic cascade: The radiator is part of an ecosystem of failing plastic parts — expansion tank (cracks at the seam), thermostat housing (cracks at bolt ears on M52/M54), auxiliary water pump (fails on E46 with climate control), and the plastic water pump impeller on M54 engines. When you open the cooling system for any reason, inspect all of these. If the car has over 150,000 km and original parts, budget for more than just the drain plug.
- E46 aluminium core electrolytic corrosion: The aluminium radiator core corrodes internally when coolant is old, mixed with tap water, or aerated by a slow leak. Early signs are a white crystalline residue around any fitting. If you see this around the drain plug boss on removal, the radiator itself may be internally compromised.
- E46 drain plug thread cross-threading risk: The plug threads into plastic, not metal. If a previous owner has removed and reinstalled the plug without care, the plastic threads may already be partially damaged. The plug will feel like it seats but will never seal properly and will strip fully on the next removal.
Parts verification
Before starting, confirm the following: 1. PLUG TYPE MATCH: The E46 radiator drain plug is typically a slotted or hex-head plastic or brass plug, approximately 15–20mm in diameter with a coarse plastic thread. Compare the new plug (if replacing the plug body) directly against the old one before installation — thread diameter, thread pitch, and overall length must match exactly. Do not assume all E46 plugs are identical; Behr/Mahle and Nissens OEM-equivalent radiators sometimes use slightly different plug designs. 2. SEALING WASHER SIZE: The washer must match the plug's flange diameter exactly. A washer that is too large will overhang the seating boss and not seal. A washer that is too small will not cover the full seating face. Place the new washer over the plug thread before starting — it should sit flat against the plug flange with no overhang and no gap at the inner edge. 3. WASHER MATERIAL: E46 drain plugs use either a rubber O-ring type seal or a flat copper/aluminium crush washer depending on the plug design. Confirm your new washer matches the type (flat crush vs O-ring groove). If the plug has an O-ring groove, a flat washer will not seal correctly regardless of torque. 4. COMMON MIS-ORDERING ERROR: Do not order a coolant drain plug for the engine block — this is a completely different, larger fitting (typically 22–24mm hex on M52/M54 block). The radiator drain plug is much smaller. When ordering, specify 'radiator lower tank drain plug' not 'engine block drain plug'. 5. CONFIRM PART COUNT: Box should contain: 1× drain plug body (if replacing plug) and 1× sealing washer or O-ring. Some kits include a spare washer — set it aside as a spare. Nothing else should be in the box.

- BMW Genuine — Available from BMW dealers for €5–€12. Guaranteed fitment. Worth the slight premium if you are already paying dealer prices for coolant, as it bundles conveniently.
- Radiator drain plug body (replace only if damaged)
- OEM-equivalent (Behr/Mahle, Nissens) — If the plug body itself is cracked, cross-threaded, or the slot/hex is rounded, replace the whole plug. Behr and Nissens make E46-compatible plugs for €8–€25. Match exactly to the old plug dimensions before ordering.
- BMW Genuine — Genuine plug from BMW dealer. Order with a washer — they are sometimes sold separately.
- BMW-specification coolant (top-up quantity)
- OEM-equivalent pre-mixed — Febi 19400 or Pentosin Pentofrost — widely available in NL/DE at auto parts stores for €8–€15 per litre. Pre-mixed 50/50 is the correct concentration for NL/DE climate. Do not dilute with tap water — use demineralised water only if mixing from concentrate.
- BMW Genuine Coolant — BMW Part 83192211191 (concentrate) or pre-mixed equivalent from dealer. Meets BMW GS 94000 spec. More expensive at €15–€25/litre but ensures full compatibility.
Procedure
- Park the car on a level surface. Switch off the engine and allow it to cool completely — minimum 2 hours after last use, ideally overnight.WhyCoolant in a hot engine is pressurised (up to 1.4 bar) and above 100°C.
